the last starnut i fitted went in all wonky donkey (on my 888) so this time i left to my LBS. although its pretty easy to do. i now know a tip now that will help it go in straight. just get it in a bit and then screw the bolt in through your topcap and then use the hole in that as a guide to hammer it down and in almost perfectly straight. stop before its flush and tighten the last bit up with your allen key. if you mark your topcap at all, you might have 2 because i got another spare one with my new starnut. i got one made by M:Parts (i think) from evanscycles. you will also need to hacksaw your new steerer tube down to size too. it cost me £15 for a headset service (that i didn't need) to eliminate that as the source of the creak and another £15 for another headset service, cut down steerer, install sartnut and re-fit my brake. so it cost me £35 quid in all to get it sorted, including posting my forks back.

WOW! you got a reply!!!! ive sent 3 forks and numerous emails and ive only ever got 1 back off them! it was recently too (with my 66's) so they may have just improved the email response recently. they said 2 weeks to me too but its taken around a week to get them back each time. your probably going to need a new 1.5" starnut. i think they cant get the old one out, and dont have new ones to put in. ordering it while the forks are away so your ready for the return may save you a day or two.

probably you can lose the bit about the hacksaw episode lol. if you remove the hose clip thingy before sending it though they will replace it which means you will have a spare, and if they dont then just put it back on!

i didn't fill out the form and i never have done and ive sent 3 forks back. ring them and as soon as they say "send them in" (which im certain they will) just copy that letter, changing the description of the problem (if you need to) and any other neccesary bits to suit you, add your return address (VERY important!) and contact details (email & tel), print it out and staple it to a photocopy of your recipt for your bike or forks. then pack up your forks and post them off to windwave with the letter and photocopy. i sent mine for £5 with parcelforce from where i work (an internet shop) which is very cheap but you will have to go to the post office probably.

its pretty easy to do your self. ring windwave 1st to confirm then remove the forks and send them at the post office. if you havn't done it before i can tell you what to do. the main bit is to remember the order (and which way up the bits go) that your headset was in.

heres the letter i sent: Hello, Please find enclosed my 2008 marzocchi 66 RCV forks which seem to be making a creaking/cracking noise under braking and whilst riding. I have had my headset checked over by my local bike shop and they have assured me its not that and that the noise may be coming from the forks. As requested, I have enclosed a copy of my recipt as proof of purchase. The forks came fitted to a 2008 Marin Quake 7.2, purchased on the 19th August 2008 from JeJames Cycle's in Rotherham. Whilst removing the forks from my bike I unfortunatly accidentally rounded off one of the small allen bolts that holds the black plastic hose retainer onto the left leg. I was unable to remove the bolt by normal means and had to resort to a hacksaw, ruining the bolt and the plastic hose retainer. If you could provide me with a replacement bolt (I only require one) and plastic mount that would be great and would be very much appreciated. Here are my contact details and return address:

your on about the bushings. they are stupidly loose on mine too. hold your brake and rock the bike and you can see movement between the lowers and the stanchions. windwave say its ok....... they suck with emails too. ring them to fully harrass. they will say "just send them in with proof of purchase" so photocpy any recipts and send it in with a letter describing your problems.

you need to phone windwave asap. i have no idea if they are actually safe or not but im guessing you feel unsure and have no confidence in your forks(like i did). i did give mine a real beating for 6 months though, i was kind of hoping the noise would just go away! they didnt snap or anything, but yours might be different! the worst case scenario (that the forks snap) is potentially very dangerous so ring windwave as soon as you can. google "windwave" hit contact us in the top result and ring any number. tech, warrenty, service, general. if one does not answer, try another. im not sure but ive had mine fixed for around 1 month now and i think theres a small creak returning. it may be me being paranoid because of the previous problem but im keeping an eye (or an ear...) on it! i only noticed it yesterday too.

if they replace the steerer on your forks you may be held up on getting the bike going again by your LBS not having any 1.5" starnuts in stock! they seem pretty rare objects. my LBS didn't have any and i got mine from evans cycles for £4 (really quick delivery). it may be worth ringing them to check for an update on your forks and that they have one ready to put in if the steerer is getting replaced.

its something loose in the crown. its either the stanchions or the steerer. they replaced the whole top half of the forks with mine (1.5" steerer, like yours.). there was no visible movement in them and i couldnt feel anything either but the noise was really bad. when i pulled the front brake sharply and it cracked and creaked. its totally gone now after the repair was done. the bushings are still really loose though. i do feel a lot more confident in the forks now too, i was getting scared they were going to fall apart at any moment! they are really good looking forks but dont inspire confidence when they sounded like they did! i always have to go direct to the uk distributors of my stuff thats gone wrong (in this case thats windwave for marzocchi) as i buy my stuff (bikes included) online (its usually cheaper, but i cant take it back as easily!) it sounds like your LBS is a decent one though and i think you have done the right thing going to them as they are covering the postage!

i just went directly to windwave with mine. the new QR axle's are rubbish, they loosen all the time while riding. you need to get into the habit of checking its tight when you stop. well annoying. were you getting a nasty creaking noise under heavy front end braking? and if you pick the front up and drop it it can do it then too. if so its the same problem as mine had and your bike shop will have to send it to windwave to get it fixed, which you could have done yourself (cutting out the middleman). although if your bike shop are paying for the postage it may work out cheaper.... hopefully (if they are a good shop) they will remove the fork, send it away, get it back fixed and re-fit it for you all for free. fingers crossed! its a massive pain being without the bike for a week minimum though! are your forks the 1.5" or the 1.1/8" steerer tube diameter?

your bikes in the shop? have you taken it to your LBS to get fixed? if its the same problem as mine i had to send my forks away to windwave for repair and they said up to 2 weeks for it, but they came back within 1 week. its the 3rd set of marzocchis ive sent them now. (dropoff's with leaky air valves, split lower 888's and these dodgy crown/steerer 66's) i took my bike in to the LBS to eliminate the headset as the source of the creaking before sending the forks back. they replaced the stanchions, crown and steerer tube and did not fit or supply a new starnut (gits), so i had to buy one (£3.99 i think, on evans cycles).
